The convention decides half the cut list
Every flat has four frame members round the edge and some number of horizontals across the middle. What changes between shops is which pair runs the full dimension. Run the stiles full height and a 48 by 144 flat with 2.5 inch stock gives two stiles at 144 and everything horizontal at 43. Run the rails full width instead and you get two rails at 48 and two stiles at 139.
The lineal footage barely moves. The board count does, because 144 inches out of a twelve-foot board is one piece with nothing left over, while 139 inches leaves five inches — not enough for a toggle on anything but the narrowest flat, so the board is spent either way. That is why this calculator counts boards by fitting whole pieces into a stock length rather than dividing total footage by board length. Across a grid of common flat widths, heights and stock lengths the fitted count is never lower than the footage division and is higher about nine times out of ten, most often by a fifth to a half.
Toggle spacing is a skin problem, not a strength problem
The number of toggles falls out of one input: the largest clear gap you are willing to leave between horizontals. At 48 inches a 144 inch flat gets two toggles; at 36 inches it gets three; at 24 inches it gets five and the frame has used a third more stick. What you are buying with the extra toggles is not load capacity, it is a skin that does not drum when somebody knocks on it and a face that stays flat when soft covering shrinks onto the frame.
Soft covering pulls hard as it dries. A muslin flat that looked square in the shop can arrive on stage with a visible bow along the stiles because the cloth won and the toggles were too far apart to argue. Hard covering does the opposite: the skin holds the frame square and the toggles are mostly there to stop the panel flexing.
Cloth runs two ways and one of them is cheaper
A 48 by 144 flat with a three inch overhang needs a 54 by 150 piece of cloth. On 72 inch goods that is one panel with the height running along the bolt — 150 inches, 4.17 yards — against three panels and 4.5 yards the other way round. One panel, no seam, less cloth: an easy call.
Narrow it to a 36 by 144 flat and the answer inverts. The cut piece is 42 by 150, which is 4.17 yards as a single panel, or three panels of 42 inches and only 3.5 yards if you seam the height. The calculator picks by yardage and tells you the panel count, because that is the number you may want to overrule: sixteen per cent of the cloth is a poor trade for two horizontal seams across a wall the audience stares at for two hours. On a 96 by 36 header the seamed option wins again, two panels at 2.33 yards against 2.83, and there nobody will ever see it.
What this take-off deliberately does not do
It says nothing about whether a flat will stand, whether it can be braced with a stage weight, whether it can be joined into a wall, and above all nothing about hanging or flying anything. Scenery over the heads of people is the failure mode that ends productions, and it is the work of a qualified rigger operating under the rules of the venue, not the work of a build list. If a piece is going up, that conversation happens with the house before the lumber order, not after it.
It also says nothing about flame treatment. What a venue requires of scenic materials, and what a given product does or does not do, comes from the venue and from the product instructions.

How much lumber does a 4 by 8 stage flat take?
With stiles running the full height and 2.5 inch stock, a 48 by 96 flat is two stiles at 96 inches, two rails at 43, and one toggle at 43 if you want no gap wider than 48 inches — about 26 lineal feet. Turn the convention round and it is two rails at 48 and two stiles at 91 plus the same toggle, which is fractionally more. The useful number is not the footage though, it is how those specific lengths land on the stock length you buy, and that is what changes the bill.
What is the difference between a Hollywood flat and a Broadway flat?
The common shorthand is that one is framed with the stock on edge and skinned hard, and the other is framed flat and covered soft, but shops use the terms loosely and inconsistently. What matters for a cut list is only which pair of members runs the full dimension and which pair is cut short, because that is what sets every length. Pick the convention your shop actually builds to and stay with it across a set, so that pieces from different builders join cleanly.
How many yards of muslin do I need to cover a flat?
Take the flat size, add the overhang you need on each side to grab and staple, then see how that cut piece sits on your goods width. A 48 by 144 flat with three inches over needs 54 by 150, which is one panel of 4.17 yards on 72 inch goods and two panels on 45 inch goods. The overhang is where estimates go wrong: two inches is tight to work with and five inches on twenty flats is most of a bolt in trimmings.
Should I use corner blocks or screws on a scenic flat?
Both are in normal use and the choice usually follows what the shop is set up for. Corner blocks and keystones spread the joint across a face and are the traditional answer for soft-covered frames; screwed and pocket-screwed joints are quicker to build and quicker to take apart at strike. The calculator counts joints either way — four corners plus two per toggle — so you can price both. What it will not tell you is which joint is strong enough for a given piece, because that depends on the stock, the fastener and what the flat is asked to do.
Why does the board count come out higher than total footage divided by board length?
Because lumber does not come in a continuous ribbon. Ten pieces at 91 inches out of twelve-foot boards is one piece per board with 53 inches wasted each time — ten boards for 76 lineal feet, where the footage division would have said seven. The only way to close that gap is to change the piece length or the stock length so the pieces nest, which is why shops that build a lot of flats settle on heights that divide neatly into what the yard stocks.
