The field is not the hoop
Every hoop is sold by a size, and every machine has a sewing field that is smaller. The frame arms occupy part of the ring, the presser foot needs room to come down without touching anything, and the carriage has a travel limit that does not care what the hoop could theoretically hold. The figure that matters is in the machine documentation, and it is the one this page asks for.
On top of that, a clearance from the field edge is worth keeping. Stitching to the last millimetre is where the foot hits the frame and where the fabric is most distorted, because the hoop is gripping it a short distance away and pulling. A quarter inch is the placeholder on the form; a test design run to the edge of your own field will give you the real one.
Overlap eats the field twice
When a design has to be split, the intuitive arithmetic is design width divided by field width. That is wrong, and it is wrong in the expensive direction. Each panel after the first has to repeat part of the one before so the join has something to register against, so the forward progress per hooping is the usable field minus the overlap, not the usable field.
Take the defaults. A 4 inch field with a quarter inch clearance leaves 3.5 inches usable. A half inch overlap means each hooping only advances 3 inches. A 5 inch wide design needs two panels across and a 7.5 inch tall one needs three down, which is six hoopings — and there the plain division happens to agree.
Now make it 7 by 7. Divide 7 by the 3.5 inch field and you get exactly two, so the plain answer is two by two, four hoopings. Divide by the 3 inches of forward progress instead and it is three across and three down: nine hoopings, more than double. The overlap costs nothing until the design lands just past a multiple of the advance, and then it costs a whole row and a whole column at once.
Six hoopings is a different job
The count is the point. One hooping is a garment on a machine. Six hoopings is six alignments, six chances to be a sixteenth of an inch out, and six times the handling on every single garment in the run. Across 24 garments that is 120 extra hoopings, which is five hours of somebody at the default two and a half minutes each, and the two and a half minutes is optimistic for a re-hoop that has to line up to a mark.
That number is usually the argument for a larger hoop, and the page prints the sewing field a single hooping would need so you can go and look for one. It is occasionally the argument for changing the design instead, or for splitting it deliberately at a colour break where a small misalignment will not read.
Turning it round
Rotation is free when the artwork allows it and impossible when it does not. A crest can go either way up; a name will not. When rotation is allowed the page tries both and takes the fewer hoopings, which on a rectangular design with a rectangular field can genuinely be the difference between four hoopings and six. When it is not allowed, say so on the form, because the honest answer to a fixed orientation is sometimes a bigger hoop.

What is the largest design a 4x4 hoop will take?
Less than four inches square, and how much less depends on your machine. The sewing field of a hoop sold as 4x4 is smaller than the ring, and you want a clearance inside that so the foot does not meet the frame. At a quarter inch clearance on a 4 by 4 field the usable area is 3.5 by 3.5. Put your own field dimensions in the form rather than the hoop size.
How do I work out how many hoopings a big design needs?
Not by dividing the design by the field. Each panel after the first repeats the overlap, so the forward progress per hooping is the usable field minus the overlap. Panels across is the design width minus the overlap, divided by the field minus the overlap, rounded up. The page does both directions and multiplies them.
How much overlap should a split design have?
Enough that the join has something to register against, which depends on how you align — a printed template, marks on the backing, or a basting box. It is your figure to set, and the page shows what each extra half inch costs in panels. A large overlap on a small field can push a two panel split into three.
Why does the page say a design fits when my machine refuses it?
Almost always because the field dimensions entered are the hoop size rather than the sewing field, or because the design has an underlay or a border that sits outside the bounding box you measured. Check the field figure against the machine documentation, and check the design extents in your software rather than the artwork extents.
Is splitting a design across hoopings worth doing?
That is a judgement about the design, the fabric and how visible a misaligned join would be, and this page does not make it. What it does is put a number on the cost — the extra hoopings per garment and across the run — so the comparison against a larger hoop or a changed design is an arithmetic one rather than a feeling.
